The Recipe for a Custom Greeley Hat Calls for Precision, Patience, Personality, and Plenty of Steam

Yield: One hat. One wearer.
Prep time: A conversation.
Cook time: Never rushed.
Equipment: Antique conformateur, traditional tools, steam, and skilled hands.

Ingredients

  • One individual head shape

  • Premium felt

  • Generations of hatmaking knowledge

  • Steam and patience

  • Skilled hands

  • Finishing details

Step 1 | Capture the Shape

Every custom hat begins with the fit. Greeley Hat Works uses an antique French conformateur to record the unique contours of a customer's head, creating a pattern more precise than a standard circumference measurement. The pattern becomes the foundation for the hat and is kept in the shop's archive, making it possible to reference that fit years later.

Step 2 | Choose the Foundation

From European hare blends to beaver felt, material influences a hat's weight, durability, water resistance, and longevity. The choice depends on how its owner plans to wear it, whether for daily ranch work, special occasions, or something in between. The right felt sets the stage for everything that follows.

Step 3 | Add Steam

Heat and moisture make the felt workable, allowing hatmakers to shape the crown and brim with traditional equipment. This is Greeley Hat Works' “Retro-Tech” approach in action: time-tested methods paired with practical technology. Steam provides flexibility, but knowing when and how to use it comes from experience.

Step 4 | Shape by Hand

Hatmakers block, shape, check, and refine each piece, relying on practiced judgment rather than automation. Small adjustments can make a noticeable difference in the finished silhouette. As Trent Johnson explains, “Those hands are connected to real humans who touch, feel and see what needs to be done.”

Step 5 | Make It Personal

Crown, brim, band, color, finish, and interior details all contribute to a hat's character. Custom printing and personal touches offer another layer of individuality, but the most important choice is the overall silhouette. The goal is not simply a well-made hat, but one that feels like it belongs to its wearer.

Step 6 | Fit, Refine, Repeat

A custom hat must sit comfortably, complement its owner, and feel natural to wear. Trent learned from mentor and former owner Susie Orr that a finished hat might still need another adjustment. If the shape wasn't right, it went back to be reblocked. The lesson remains: craftsmanship takes patience, and the details matter.

Step 7 | Serve With HATitude®

The final ingredient is personal connection. Despite the shop's growth during Trent's 30 years, the wearer remains central to the process. In Trent's words: “I don't just build hats. I build dreams.”
